Sensors and Field Transmitters

TIs sensor solutions speed the design cycle with the right devices, software, tools and support.

Monitoring and maintaining process variables at the appropriate levels is extremely critical in industrial auto ma tion and process control. A sensor in the industrial environment is either continuously or periodically measuring vital parameters such as temperature, pressure, ow, etc. The primary challenge of sensing in industrial environments is conditioning low signal levels in the presence of high noise and high surge voltage. This warrants for extremely low noise, low drift, precision programmable gain ampliers and instrumentation ampliers with an appropriate common-mode voltage. The rate of change of the measured signal is usually not very rapid and hence high-resolution precision deltasigma converters are widely used in industrial sensors. Low power consumption is another key requirement for industrial sensors as many of them are powered off the traditional 420 mA loop. Digital connectivity features such as PROFIBUS, IO-Link, and wireless connectivity are increasing in popularity as they provide continuous monitoring, fault diagnostics and reduce start up times, greatly improving productivity and efciency of the automation loop.

Field Transmitter: Temperature Sensor

Features and Benets
Highly integrated solution Dual matched-current DACs Low-drift internal reference Low-noise PGA, temperature sensor, burnout detection 24 bits, no missing codes, single-cycle settling, up to 2 kSPS 50-/60-Hz rejection True continuous background calibration Background sensor diagnostics of the sensing junction to be deduced. A constant and linear excitation source is a critical aspect of RTD/thermistor sensing, while cold junction compensation is the key to a good temperature measurement with thermocouples. With its high integration, excellent resolution and accuracy, the ADS1248 offers a single-chip solution to all of these types of temperature measurements. The ADS1118 is a lower-cost solution which has the basic core needed for any temperature measurement and an extremely accurate on-chip temperature sensor that is perfect for accurate cold junction compensation. The LMP90100 family consists of highly integrated, multi-channel, low power Sensor AFEs. A true continuous background calibration feature allows calibration at all gains and output data rates without interrupting the signal path. The background calibration feature essentially eliminates gain and offset errors across temperature and time, providing measurement accuracy without sacricing speed and power consumption. Continuous background sensor diagnostics, allow the detection of open and short circuit conditions and out-of-range signals, without requiring user intervention, resulting in enhanced system reliability.

Temperature sensors are used to measure temp erature and have a wide range of uses in industrial and commercial applications. Temperature measure ments are commonly made by using a resistance temperature detector (RTD), thermistor or thermocouple. RTDs have wire winding or thin-lm serpentine elements that exhibit changes in resistance with changes in temperature. Thermistors, typically made of ceramic or polymer material, also exhibit signicant changes in resistance with changes in temperature. Thermocouples consist of two dissimilar metal wires welded together to form two junctions. Temperature differences between the junctions cause a thermoelectric potential (i.e., a voltage) between the two wires. Holding the reference junction at a known temperature and measuring this voltage permits the temperature

Pressure sensors convert a physical value weight, tire pressure, level, force or ow into a differential signal in the range of millivolts per volt and use metal thick-lm, ceramic thin-lm, or piezoresistive technologies, to name a few. The majority of designers use the cost-effective piezosensors that can sense 25 mbar to 25 bar. However, these sensors are very nonlinear and temperature-dependent and have a large offset and large offset drift. They also require attention to electronic calibration and compensation.

Flowmeters: Electromagnetic/Coriolis
Features and Benets
Multiple channels and simultaneous sampling for measuring multiple process variables at the same time Excellent AC and DC performance Selectable operating modes: High speed, high resolution, low power forces on the pipe. This twisting is due to Coriolis acceleration acting in opposite directions on either side of the pipe and to the uids resistance to the vertical motion. Sensor electrodes placed on both the inlet and outlet sides pick up the phase difference caused by this motion. This phase shift due to the twisting forces is a direct measurement of mass ow rate. Low-noise instrumentation ampliers followed by precision ADCs is typical of the signal-chain path. Precision DACs or PWM drivers are used to excite the eld coils. Multiple-channel ADCs with simultaneous sampling architectures make it possible to take multiple measurements such as temperature, phase, density, etc. at the same time. TIs ADS1274, which is a 24-bit, 4-channel, simultaneous-sampling delta-sigma converter with up to 144 kSPS, is the perfect front end for owmeters requiring multiple measurements (Coriolis). The ADS1259 is a high-linearity, lowdrift, 24-bit, delta-sigma converter commonly used in electromagnetic owmeters.

The electromagnetic owmeter consists of a nonferromagnetic tube wrapped with a magnetic coil. Electrodes in the tubes inner isolated surface are in contact with a conductive liquid that ows through the tube. The coils around the pipe generate a magnetic eld within the tube. The magnetic eld inducts a voltage in the liquid that is proportional to the speed of the liquid in the tube. This voltage is measured via the electrodes. Because the measured voltage is very low, precise low-noise signal conditioning is required. Coriolis owmeter is a popular owmeter that directly measures mass ow rate. Applying a strong magnetic eld to a pipe through which uid is owing makes the pipe oscillate at a particular resonant frequency. When the uid starts owing through the pipe, it is subject to Coriolis force. The oscillatory motion of the pipe superimposes on the linear motion of the uid, exerting twisting

Electronic Weigh Scale

Features and Benets
Complete front-end solution for weigh scales Very low-noise PGA Only 17-nV input-referred noise with gain of 128 23.5 effective bits with gain of 1 Excellent 50-/60-Hz rejection: 100 dB (min) the signal chain has to handle the small signals accurately in the presence of noise in addition to conditioning for offset, drift, temperature dependency and other factors. TIs ADS1232 is designed as a highly integrated delta-sigma ADC for low-level, high-precision measurements, especially for weigh-scale applications. The device consists of a low-drift, low-noise instrumentation amplier (selectable gain) and a high-order, chopper-stabilized modulator followed by a digital lter in a monolithic device. This is a single-chip solution that can be directly interfaced as a front end to a load-cell bridge output.

Electronic weigh scales, which are found in many industrial applications, use a load cell as the primary transducer. Load-cell designs can be distinguished according to the type of output signal they generate pneumatic, hydraulic or electric. Strain-gauge load cells convert the load acting on them into electrical signals in the range of millivolts per volt. A major challenge in designing weigh scales is that they must sample multiple load cells while producing extremely low input referred noise. Another important factor is the analog circuitrys long-term stability with regard to offset drift and gain. Here the accuracy of the amplied input signal, either single-ended or differential, must be guaranteed over years of operation. Hence

Overview

and the Distributed Control System (DCS) which is used extensively in process control. The DCS uses distributed controllers, each performing a specic task, connected together by networks for communication and monitoring. A central control room is typically used for an entire plant.

modules are used to measure data from sensors and to control various actuators. Together, the input and output modules along with the central controller form a control loop.

With the increasing demand for energy efciency, safety, reliable connectivity and precise control, industrial drives for factory automation are becoming more and more sophisticated systems requiring cutting-edge technologies. TI provides a broad range of analog products, digital controllers and software to precisely control the position, velocity and torque of mechanical drives. A robust process technology and a long product life policy enable TI to meet stringent customer requirements for reliability and continuity of supply.

I/O Module Types

I/O modules can be classied as analog input (AI), analog output (AO), digital input (DI) and digital output (DO). They are usually categorized into 2-, 4-, 8- and 16-channel modules. I/O modules need to meet stringent electrical specications such as the IEC 61000-4 family of Electro Magnetic Compatibility (EMC) tests for surge, ESD (Electrostatic Discharge) and EFT (Electrically Fast Transients). They also need short-circuit and overload protection. All these modules include isolation between the control side and the eld side via DC-DC converters and isolation on digital communication between the eld devices and the digital backplane. Communication over the digital backplane is done by a variety of interfaces (RS-485, CAN, Ethernet, etc.) and industrial eldbuses (PROFIBUS, DeviceNet, Modbus, Ethernet I/P, EtherCAT, PROFINET, etc.) On the following pages, we discuss solutions from TI for these various I/O types.

The PLC System

The Programmable Logic Controller (PLC) is the workhorse of Industrial Control systems. It uses digital and analog I/O modules to interface to sensors, actuators and other equipment. These I/O modules must meet stringent electrical specications and designers face challenges in conditioning and converting these signals. In addition, increasing levels of embedded processing and connectivity can be seen on these modules. Variations of the PLC include the Programmable Automation Controller (PAC) which has more integration and processing functions to tackle more complex operations PLCs can be segmented by I/O count and scan rates. They can also be classied as brick type versus modular PLCs. A small or brick PLC has a xed number of connections for inputs and outputs. Modular PLCs have a chassis (also called a rack) into which are placed modules with different functions. The processor and selection of I/O modules is customized to t the application. A modular PLC consists of the Central Processing Unit (CPU), a power supply and various I/O modules. The CPU performs the main controller functions like scanning data and running control sequences. The power supply unit converts line power to 24 volts. The I/O

Human Machine Interface (HMI), also referred to as User Interface, Operator Panel or Terminal, provides a means of controlling, monitoring, managing and/or visualizing device processes. An example is an operator panel which allows an industrial machine operator to interact with a machine in a graphical, visual way. With controls and readouts graphically displayed on the screen, the operator can use either external buttons or the touch screen to control the machinery. Ranging from simple segmented displays to high-resolution LCD panels, HMIs can be located on the machine, in battery-operated, portable handheld devices, and also in centralized control rooms. They are used in machine and process control to connect the sensors, actuators and machines on the factory oor to I/O control and PLC application systems. An industrial HMI systems usability is determined by its processing power, its ability to render complex and reality-like screens, its fast response time to user

input and its exibility to handle various levels of operator interactions. HMIs require dynamically changing graphics which, in turn, require a high-performance solution that can achieve the 60 frame-per-second refresh rate that is required at the right resolution. They also have to support multiple connectivity and communications protocols to communicate between the operator and various machines and control systems. TIs comprehensive range of HMI solutions has the right mix of performance and peripherals to meet the needs of each application category. The three market tiers in HMI systems are:

With speeds ranging from 300 MHz to 1.5 GHz, the processor portfolio includes unique combinations of peripherals and accelerators to drive down system cost and expand connectivity options.

systems CE and Android, as well as multiple real-time operating systems like QNX and VXWorks. Display: TIs touch-screen controllers provide a low-power, high-performance solution with features to measure touch pressure, and preprocessing to reduce bus loading, thus reducing the consumption of host processor resources that can then be redirected to more critical functions. In addition, TI has a range of products to generate Haptics effects a feedback technology that takes advantage of a users sense of touch by driving motor-based and piezo-based actuators to deliver vibration and/or motion to the user interface. Connectivity: TI has solutions to enable wired connectivity by communication standards such as CAN, UART, USB, RS-232, RS-485 and 10-/100-Mbit Ethernet. These interface options enable hooking up the system to a myriad of external peripherals and accessories, depending on the need of the end application. Real-time communications is the heart of industrial automation. With a unique architecture of an ARM processor and PRU (programmable real-time unit), TI supports popular serial and Ethernet bases standards such as PROFIBUS, EtherCAT, Ethernet/IP, PROFINET, Modbus TCP/IP, DeviceNET and Powerlink. Power Management
Industrial eld transmitters could be powered in one of three ways: loop, line or battery. Texas Instruments (TI) offers a complete line of high-performance power management products designed for industrial applications. The devices shown are well-suited for powering sensors that may require low noise and high efciency in both line- and loop-powered (420 mA) topologies. Many TI DC/DC converters feature current-mode control with fast dynamic response and a pulse skipping eco-mode with low quiescent current which saves energy at light loads. Battery-powered transmitters can be designed using TIs low-power Buck and Buck-Boost converters.

Sensors and Field Transmitters portfolio at a glance

Processor and Connectivity
The MSP430 MCU, with its integrated analog peripherals, is the perfect platform for designers looking to implement calibration routines, compensation algorithms, etc. The computing power and rich peripherals set accented by ultralow power consumption, makes the MSP430 MCU the universal choice for sensor design. For owmeter applications which require more signal processing than offered by a standard MCU, the C5000 platform of DSPs is the optimal solution. The C5000 DSP has an FFT accelerator core that enables computing FFTs in a matter of seconds while drawing very little current. The ultra-low-power architecture of the C5000 DSP offers superior signal-processing power while still being able to be powered off the 420-mA loop. Traditional analog (420 mA) interface remains the popular choice for industrial control and sensor applications. The other popular protocols include HART, PROFIBUS and IO-Link. TIs IO-Link interface products have integrated regulators and diagnostic outputs. In addition, wireless options based on IEEE 802.15.4 protocols are becoming more prevalent. TI is committed to provide solutions for both traditional and emerging industrial interfaces.
