Vales Ona Puma nickel smelter redesigned and rebuilt in record time

Hatch Furnace Group engineers minimized the plants production losses with a record-setting furnace rebuild, complete with improvements to peripheral systems and safety.

In 2012 our Hatch Furnace Group engineers were asked to fly into northern Brazil to investigate the Minera Ona Puma Nickel facility when its smelting operations halted due to the failure of two furnaces (provided by another supplier). The facility is Vales first ferronickel operations in Brazil and one of the largest in the world. There were significant production losses, so timing was a major challenge. The Hatch team quickly devised an action plan to rebuild furnace No.1 that involved maximum reuse of the existing equipment with parallel engineering and fabrication activities to minimize time. Hatchs standard binding system design was adapted to include main elements of the existing crucible which required an innovative new spring-loaded system to provide the binding forces needed

on the very large crucible and ensure furnace integrity during any thermal cycling and upset conditions. While on site, we took the added opportunity to improve overall plant safety by removing the existing water piping below the furnace and the open film water cooling from the lower sidewallwhich could have been dangerous in the event of metal and slag leaks or run-outs. Our state-of-the-art monitoring and control system was installed to facilitate corrective action and protect furnace integrity during upset conditions and furnace shutdown. Other design improvements included replacing slag launders with proven Hatch Furnace Group water-cooled copper launders and redesigning the calcine transfer system. All work was conducted in the plants limited space and completed in just over a year, as compared with three years for the original furnacea world-record time for projects of this nature. We devised many new procedures and designs during the course of this project that will increase the efficiency and safety of smelter rebuilds in the future. Hydro solution is key component of smelter modernization in BC


A privately owned hydro station with a maximum capacity of approximately 900 MW has been producing electricity since the 1950s and is now being upgraded to ensure reliability for the next 60 years. The upgrade project, located south of Kitimat, British Columbia, is being implemented in two phases. Phase 1 covered interconnections between the new tunnel (T2) and the existing tunnel (T1) penstocks, including isolation valves, piping and access tunnels. In Phase 2, T2s remaining 7.6 km will be bored through rock running parallel to T1, and a new intake structure including gates and trashracks will also be completed.

Hatch has been involved with the project since the early tunnel assessments and risk studies in 2007, then progressing through prefeasibility and feasibility studies, and onto final design of the tie-in works. We also provided construction support during Phase 1, working alongside the owners construction manager. Our final design for Phase 1 included six 3.3 m diameter butterfly valves and associated hydraulic power units, an emergency backup diesel generator and permanent power system, and 200 m of 3.3 m diameter penstock installed in 4.2 m high tunnels. We provided all detailed construction drawings and specifications for the underground/geological, general civil/structural, electrical and mechanical works. Throughout the project, our team worked closely with the clients management team to deliver a cost-effective solution in a short construction and shutdown window,

Key achievements: Optimum layout and dimensions for the interconnection works aimed at minimum energy loss and construction costs Underground excavation as close as 3 m to live penstocks while the power station was operating A tight construction schedule was maintained despite four major constraints: o Continual release of environmental flow for the downstream river o Natural weather and water flow constraints o Completion of the final tie-in works within an allowed power disruption of only nine weeks coinciding with the low-generation season Design development of new bi-plane butterfly valves in series and in close proximity, while avoiding adverse cavitation and oscillation impacts Efficient use of enhanced computational methods for structural (FEM) and flow (CFD) analyses for various parts of the interconnection structures and flows

Phase 1 was successfully completed in late 2013, and design studies for Phase 2 will begin soon. When complete, the upgrade is expected to take the 60-year-old generating station well beyond 100 years.

Extensive port facility upgrades in Chile


Building on a 25-year relationship with Oxiquim, Hatch is currently involved in three major port facility projects in the Bay of Quintero, about 50 km north of Valparaiso. The first is a liquefied natural gas terminal including maritime facilities for unloading and regasification of LNG, and a pipeline for compressed natural gas discharge into the mainland distribution network. The nominal transfer rate of 10,000 m3/hr LNG will generate 10 million m3/day Hatch is working with Oxiquim on an LNG terminal, multipurpose marine terminal and of CNG. Hatch evaluated three CNG pipeline path alternatives, as well as all conceptual engineering for the potential upgrade of an existing docks vessel-handling specifications maritime facilities, including berthing and mooring systems for Qmax-type and floating storage and regasification unit (FSRU) vessels, and access and connection bridges suitable for light vehicle traffic. Our conceptual design was delivered in October 2013. The second project involves construction and operation of a multipurpose maritime terminal equipped to receive, store and transfer bulk materials such as coal, copper concentrate and liquids. Its dry bulk capacity includes 1.8 MTPA for loading and 3 MTPA for unloading, plus a liquid bulk transfer capacity of 400,000 TPA. There will also be two storage centers with a combined allowance for 180,000 tons, and marine elements equipped to receive liquid tankers up to 117,000 deadweight tonnes (DWT), dry bulk Handymax vessels up to 45,000 DWT, and Cape Size up to 180,000 DWT. We incorporated existing facilities and environmentally sustainable technologies, and the environmental impact study is at the evaluation stage. The third project is a maneuverability and operational study on the existing chemical and LPG Oxiquim terminal. Using several numerical simulation models to analyze the dynamic behavior of moored vessels, we are assessing the terminals south-side potential to safely handle LPG carrier vessels of 235 m length, 59,000 DWT and 12.55 m draftan upgrade from the current specifications of 225 m length, 53,000 DWT and 12.4 m draft. The project began in March 2013 and should be complete by June 2014.

United Arab Emirates Proposed Greenfield Refinery


In 2013, HatchOutotec was awarded design work for a proposed greenfield alumina refinery in the UAE. A key reason was our multi-cell heating technologys ability to maximize alumina extraction from the bauxite relative to the bauxite transportation costs. Within our tubular digestion system, many of the fluids operate at conditions well beyond critical pressure ratios. To assist with the fluid mechanics design, advanced analysis incorporating computational fluid dynamics and finite element analysis methods are used as well as many internally developed tools. All tube digestion facilities incorporate mechanical design of piping systems, pressure vessels and tubular heat exchangers at pressures beyond 100 bar g and temperatures beyond 300C. This project is currently at the FEL3 feasibility study phase. The facility is expected to have a capacity of 2.0 MTPA of smelter-grade alumina.
