1.0 INTRODUCTION
1.1 BACKGROUND :
Unsaturated polyester resins are the most commonly used thermoset resins
in the world. More than 2 million tonnes of unsaturated polyester resins are
utilized globally for the manufacture of a wide assortment of products,
including sanitary-ware, pipes, tanks, gratings and high performance
components for the marine and automotive industry. Recently there has
been a global focus on greener processes and technologies. This is where
unsaturated

polyesters

have

the

most

potential

over

their

metallic

counterparts. Production of metals continues to deplete our natural


resources and consumes most of our fossil fuels.
Collectively there is an ever increasing potential for unsaturated polyester
resins. Their low cost, ease of use and weight advantages make them prime
candidates for a wide variety of structural and decorative applications.
Imagine a world where all metal components are replaced with thermoset
composite components manufactured from unsaturated polyester resins
these are the possibilities of pure science.

Daman city is a growing town and a promising union territory. It is


surrounded by a cluster of industries belonging to various sectors like
process, chemicals, engg. and other ancillary industries catering to other
mainstream industries of Maharashtra on one side and the Gujarat on the
other side. The UT Government is focusing on the industrial development of
this region by encouraging all kinds of end use and intermediates, a
majority of which are also exported being near to the Port towns in the
adjacent areas. One such sector is intermediate chemicals which can be
manufactured here for catering to the demand of domestic as well as Export
market.
With a view to exploit this opportunity in this ever growing industrial center,
the promoters of this project, namely Qlife Technology Services Pvt Ltd
have engaged M/s SMB Environmental Projects Pvt Ltd - Absolute
Technologies, a Nagpur / Khamgaon based premier Industrial Consultancy
organization in the Central India, to prepare a detailed Techno- Economical
Feasibility cum Project Report for a modern Unsaturated Polyester Plant
comprising a feed preparation unit, mixer, reactor, and other accessories.
The unit will be located on an industrial plot, owned by the promoter group,
which shall be either taken on long lease or by outright purchase.
Accordingly, a detailed Techno-commercial Project Report is prepared and
presented as a compact planning document to initiate and implement this
time bound project, keeping in view the specific conditions of the location
and the client.

1.3 ADVNATAGES OF SELECTED LOCATION :


The proposed plant would come up on a N / A industrial plot of at least
25000 sq ft plot of land owned / leased by the promoters and located near
Daman city.. The location is carefully selected being close to the source of
abundantly available raw material from the adjacent industrial chemicals
producing centers like Vapi, Ankleshwar & Ahmedabad etc. and well
connected with the

rail / road heads for ease of dispatches of big

consignments of finished UPRs of diffret grades and varieties for domestic


consuming centers as well as for export purposes as the case may be,.
being close to the port of Nhava Sheva, Navi Mumbai,

fair prospects of

exporting the finished goods to the countries having high demand of such
products, as indicated by the present market trends.
1.4 OTHER ADVNATAGES OF SELECTED LOCATION :
The location is in a fully developed region of the UT of Daman, having all
necessary infrastructural facilities like power, water and other incentives in
the form of speedy clearances, subsidies etc. The location is close to the

2.0 MARKET POTENTIAL
2.1 GLOBAL SCENARIO:
Unsaturated polyester resins are the most commonly used thermoset resins
in the world. More than 2 million tonnes of unsaturated polyester resins are
utilized globally for the manufacture of a wide assortment of products,
including sanitary-ware, pipes, tanks, gratings and high performance
components for the marine and automotive industry.
When it comes to weight for cost comparisons, unsaturated polyester resins
are much favoured over their metallic counterparts. With the current fuel
and processing costs, the increasing prices of steel and aluminium are
pushing more fabricators to use unsaturated polyester resin composites
instead. Another major advantage is the increased productivity potential.
While metals involve the use of specific smelters, expensive tooling and
processing requirements, unsaturated polyester resins are far cheaper and
afford the use of low cost tooling. An unsaturated polyester resin can be
moulded at ambient temperature whereas metals need to be heated to well
over 2000C before they are melted and poured into mould cavities.
Although the perception is that metals are generally structurally superior,
there has been much advancement in the development of technologies for

The global UPR market was $6.5 billion ( Rs. 39000 crores appx. ) in 2012
and is estimated to reach $9.5 billion ( Rs. 57000 crores, appx. on current

The high demand across the industries such as wind energy and marine will

billion in 2019, growing at a CAGR of 7.5% between 2013 and 2019. I

versatility and resistance characteristics, the demand for unsaturated

polyester resin is expected there will be a trend. Because wind energy and
construction markets in the past few years there has been a rapid growth
trend is expected that this momentum will be better for unsaturated
polyester resin industry growth.
Unsaturated polyester resins will continue to maintain a good growth trend,
unsaturated polyester resin manufacturers to create more tax revenue for

there are approximately 3-4 main production plants, and the total
productivity is approximately 1,154,000 tons/year; including America
991,000 tons/year, Canada approximately 91,000 tons/year, and Mexico
approximately

72,000

tons/year.

The

unsaturated

polyester

resin

manufacturers in Western Europe are relatively scattered, the factories are


many, and the relatively big companies are BASF and DSM Corporation,
whose total productivity is 810,000 tons/year. The total productivity in
Japan is 338,000 tons/year, including seven major manufactures.
In recent several years, the US, Western Europe, Japan and other developed
countries have not established new unsaturated polyester resin production
units

in

their

own

countries,

instead

have

performed

only

some

reconstruction and the extension projects, but there were also part of
production units stopping production or having underproduction. However,
the production device ability of unsaturated polyester resin in some
developing countries has grown quickly. In the past's five years, world
unsaturated polyester resin productivity was basically maintained 2.5 - 2.6
million tons/year, and it is estimated that in the future several years,
unsaturated polyester resin production in the world can increase along with
the expansion of its application fields, and estimates show that the
unsaturated polyester resin production will have great growth in the future.
In 2005, unsaturated polyester resin output in the world was approximately
3,200,000 tons. And the consumption quantity in North America, Western
Europe, and Japan was approximately 1,500,000 tons. It's estimated that in
2011 the global unsaturated polyester resin consumption quantity will

2.2 INDIAN / ASIA PACIFIC SCENARIO:


Asia Pacific dominated the unsaturated polyester resin market in 2012
followed by North America owing to the growth of building and construction
industry. Asia Pacific is expected to witness the highest growth within the
forecast period on account of increasing usage of building and construction
and tanks and pipes industry. The demand for unsaturated polyester resin
in Asia Pacific is expected to grow at a CAGR of 6.0% between 2013 and
2019.
The unsaturated polyester resin market in India is poised to grow
substantially in the next five years. The market is mainly driven by domestic
consumption basically by government, NGOs, and civic bodies. The Indian

3.2 APPLICATIONS:
The resins conforming to above properties can be used for the following
end use applications:
General Purpose laminating resin, GP Boat grade, Buttons, Roof lights with
UV stabilization, Sheet grade, GP pultrusion,GP SMC / DMC, GP fire
retardant, DCPD based resin, Filament winding application, GP gel coat,
Laminating resin, structural application, Different Vinyl esters.

Putty Resin
This is a medium reactive flexible Orthophthalic Acid based Unsaturated
Polyester Resin. It has a low viscosity, good wetting, sandability properties,
good shelf life, and is fast curing and capable of taking high filler loading. It
is specifically formulated for metal pastes and polyester putty applications
General Purpose Resin
This is a medium reactive Orthophthalic Acid based Unsaturated Polyester
Resin designed for lamination purposes. It has a low viscosity, good wetting,

good mechanical properties, and is fast curing. It is suitable for hand lay-up,
RTM, and other molding techniques and can be supplied as a preaccelerated, thixotropic, or low viscosity resin
Medium Reactive Superior Resin
This is a medium reactive superior grade Orthophthalic Acid based
Unsaturated Polyester Resin. It has low viscosity, good wetting, good
mechanical properties, and is fast curing. It is suitable for hand lay-up, RTM,
and other molding applications and can be supplied as a pre-accelerated,
thixotropic, or low viscosity resin.
Low Reactive Superior Resin
is a low reactive superior grade Orthophthalic Acid based Unsaturated
Polyester Resin. It has a very low viscosity, good wetting, high gloss, and
good mechanical properties. It is suitable for marble, mannequins, helmets,
doors, boats, Gelcoats, FRR, etc. and can be supplied as a pre-accelerated,
thixotropic, or low viscosity resin.
Rooflite Resin
This is a medium reactive superior grade Orthophthalic Acid based
Unsaturated Polyester Resin. It has a very low viscosity, excellent wetting,
good weather resistance, and is fast curing. VRP 2151 is suitable for making
translucent rooflite sheets and can be supplied in UV stabilized and preaccelerated versions.

4.0 BASIS & ASSUMPTIONS


4.1 PROFILE OF PRODUCTION COMPLEX :
The project would be raised on an industrial plot preferably a leased one in
the industrial area in the UT of Daman. The plot size is appx. 25,000 sq. ft.
It is proposed to construct a production shed of appx. 30 m (L) x 15 (W) m
x 8 m (H) which is around 4500 sq. feet, administrative block of 1,000 sq.
feet and a full fledged and a storage and dispatch section of around 10,000
sq. feet area within the boundary of the complex.

The major operations involved in the manufacture of polyester resin are


esterfication and blending which are carried in their respective kettles.
The most common raw materials used are polypropylene glycol, melic
anhydride and styrene monomer. In addition small quantities of inhibitors
and other additives are required for the process.
The process involved is poly condensation reaction and blending the
polyester resin with the monomer. Due to the sensitivity of polyester resin
to contamination; in the course of condensation reaction and during
subsequent handling the material of construction must be carefully selected
The details are covered in the Project Facilities chapter.
4.3 WORKING :
The process is basically a batch process, each one lasting approximately one
shift. The plant is expected to work on 2 shifts basis for production and for
300 days per year. Therefore, the required redundancy has been built in the
plant design so that spare equipments are available to ensure continuous
and un-interrupted production even when some of the equipments are
taken off from the service for routine maintenance. However, the 3 rd shift
will also be needed for the related activities like raw material receipts,
dispatches of finished products and also for any maintenance work, that
may be going on in preparation of batch productions

The promoters plan to finance 25 % from their own resources through the
equity route, while 75% of the capital cost shall be funded by approaching
the Financial Institutes / Banks on normal commercial terms. As of now,
there is no clarity on the quantum and nature of subsidies available
therefore no effect is assumed for the present.
4.5 Availability of power & water:
The unit is being planned in a regular, fully developed industrial area of the
Daman union territory, it is expected that the power and water at cost shall
be made available as normal infrastructure facilities.

The unsaturated polyester resins are formed from the reaction of a diol (a
molecule containing several hydroxyl groups) and an unsaturated diprotic
acid. The resulting polyester chains are dissolved in a reactive solvent. The
chains crosslink to form a hard, strong resin which is used in making the
hulls of boats and in the production of "synthetic marble" and various other
applications.

5.2.1 Raw Materials:

Maleicanhydride is preferred to maleicacid since it is more reactive


and give rise to less water on esterifation.
2. Propylene glycol is the preferred diol because it forms polyester which
are compatible with styrene and which show little tendency to
crystalliseand readily available at low cost.

3. Small quantity of Xylene or p- toluenesulfonic acid is added as a


catalyst
4. Styrene is the most widely used dissolving solvent - cross-linking
monomer, being preferred because of its compatibility, low viscosity,
ease of use and low price.
5.2.2 Process:
The resin is manufactured in a batch process using 1500 - 5000 L stainless
steel kettles fully equipped for heating, cooling, pressure, vacuum refluxing
and distillation. The mixture is cooked at up to 220 oC for between 10 to 20
hours. Samples of the reaction mixture are taken from time to time and
their acidity and viscosity measured to assess the progress of the reaction.

After cooking the polymer is cooled and dissolved into styrene, a


polymerisable solvent (i.e. one that can copolymerise with the polyester).
Heating of highly flammable reactants and solvents poses practical
problems. Hot water or super-heated steam are produced in a room
detached from the kettles and circulated in jackets around the kettles. Thus,
all likelihood of spark or flame ignition in the processing area is eliminated.
Removal of water from the reaction mixture to obtain maximum yields is
accomplished in one of two ways:
Sparging. Nitrogen gas is bubbled through the mixture to increase the
surface area. The water evaporates and is carried out of the mixture and
condensed.
By refluxing with a water absorbing solvent such as toluene4 or xylene5.

.The excess of glycol is to allow for loss during the reaction and to restrict
the molecular weight of the polymer.
The mixture is heated at 150C-220C for 10-20 hours and water is
continuously distilled from the reactor.
Sometimes xyleneis added to the reaction mixture to assist in the removal
of water by azeotropicdistillation and sometimes catalyst such as ptoulenesulphonicacid is added to reduce the reaction time.

In order to prevent discoloration, the reaction is carried out in an inert


atmosphere of either carbon dioxide or nitrogen.
Heating is continued until the average molecular weight of the polyester
reaches about 1000-2000.
The polymer is then cooled to about 90C and pumped into a blending tank
containing vinyl monomer to which has been added an inhibitor such as
hydroquinone.
In a general purpose material, the weight of styrene used is about half that
of the polymer.
The blend (which is commonly referred to as polyester resin) is then
allowed to cool to room temperature.
The reaction between hydroxy-compound and anhydride proceeds in two
distinct steps.
In the first step, esterificationof the anhydride occurs to form a free acid
group which is then esterifiedin the second step.
The first step proceeds more rapidly than the second since the anhydride
group is more reactive than the free acid group.Clearly, a dioland an
anhydride may interact through a sequence of reactions of the foregoing
type to yield a linear polyester.

variations during the process, different types of unsaturated resins ( ortho,

6.2.8. Pollution Control Measures


Appx 500 litres per day of contaminated process water is expected to be
discharged, which may have traces of insoluble resin. Therefore an Oily
Water separator is included for gravity settling and then discharging only
clean water from the process. However, as it will be treated with a
neutralixing agnet, the same may be used for plantation purposes around
the factory area. Therefore no liquid effluent is expected to be discharged.
As there will be a baby boiler for producing steam as heating medium, the
flue gas will be discharged through a wet scrubber to arrest particulate
matter if any and also a chimney of 40 feet height shall be provided to
safely discharge the flue gases up in the atmosphere.

9.0 FIVE YEARS CASH FLOW & FINANCIAL ANALYSIS
9.1 CASH FLOW:
Assumptions :
(1)

The sales is related to capacity utilization in production. Full


capacity production will be 7.5 TPD x 300 = 2250 TPA, by the end
of 5th year.

The no of operating days in a year is taken 300 days.

Selling price at current prices of resin is in the region of 130 to 150


per Kg. On the conservative side, price is taken as Rs. 140 / Kg. in
the wholesale / export market. The price will increase @ 5% in the
3rd year and will remain constant for the next 2 years.

Raw materials costs for different components, the formulations


and the cost details are covered in the chapter Basis &
Assumptions . Again the cost will increase @5% in the 3 rd year and
will then remain constant for the nex 2 years.

1.

ABSOLUTE TECHNOLOGIES

From the above table, it is evident that the project is


economically very attractive, as it is paying back its term loans
amounting to Rs. 356 lakhs by the end of the 4th year along with
the interest.
2. The project is attractive for the promoters as it is returning the
original equity contribution of Rs. 119 lakhs in multiples by
generating a surplus of Rs. 445 Lakhs after meeting all its
commitments.
3. In case the capacity utilization factor improves earlier than
assumed, the cash flow shall be still more attractive and
chances of meeting all the capital and loan liabilities within 3
years are quite bright.

4. The project is excellent with respect to Govt. point of view in


that it is earning a handsome tax revenues of Rs. 368 lakhs in
the form of corporate tax in 5 years and hence contributing to
the GDP growth.

5. The project is socially relevant as it aims to develop an under


developed region of Marathwada and takes into consideration a
higher value of the farm produce as its input, and hence
benefits the local farmers, in raising their income level.
Moreover, it is providing direct employment to 20 persons, and
indirect employment to several people in the form of contract
labour, mathadi workers, transport sector and local
businessmen, which will provide support services to this unit,
once it is fully operational.
6. The project is duly equipped with the fly ash arrestor, chemical
and biological treatments to the liquid effluents, which will be
recycled for plantation purposes. Therefore, it is environmentally
friendly and will follow a zero effect philosophy.
