KERS Bicycle Project
The team project that was completed in 3rd year was the integral aspect of the course. The
objective of the project was to design, manufacture and develop a mechanical kinetic energy
recovery system for a bicycle (KERS). The KERS system was designed to harness otherwise
wasted energy during the time when the user applies the brakes. The energy was stored in the
rotation of a flywheel. This energy could then be returned to the driving wheel of the bicycle
to provide power to assist the user. During the design phase of the project mathematical based

analysis software such as Finite Element Analysis, Math CAD, CREO Parametric and Solid
Works was used. The working prototype that was manufactured by the team consisted of
components such as a flywheel and flat plate clutch. Skills developed included Project
management, timing of delivery of key project aspects, Computer aided design (AutoCAD
and MathCAD), Use of mathematic formulas in design process in order to predict likely
results, manufacturing precision components, experimental testing of prototype and further
development of project.
Manufacturing Automation
The candidate gained practical automation experience on AITs FMS 200 machine. Aspects
of the machine that were studied are as follows: Ethernet and Profibus communications,
Vision system setup, Robotics program setup on Mitsubishi RV2AJ robot using Melfa basic,
HMI programming and Siemens S7 ladder logic programing.

The position held at Securi-Cabin is Manufacturing Engineer. The key responsibilities of this
role are to co-ordinate the quality management system, process optimization, dealing with
vehicle approval issues and communication with critical component suppliers. The quality
management system in use, was designed to control all aspects of manufacturing, from design
to conformity of production consisting of goods inward inspections, standard operating
procedures, engineering changes, internal conformity of production audits, non-conformance
records as well as pre-delivery and multi-stage inspections. The candidate is also responsible
for preparing for bi-annual Vehicle Certification Agency audits.
The candidate was an integral part of a complete move of assembly line which took place in
order to increase capacity. This involved plant layout studies and process planning for
increased production rate. The project also involved design and implementation of industrial
downdraft spray painting facilities and overhead hoist gantry. As an Engineer in a small
company the projects taken on, varied widely from lean manufacturing improvement, CAD
design, producing drawings for assembly workers, investigating part failure, patent work on
new products and producing work instructions as part of the quality system. This diversity
allowed the candidate to develop a broad Engineering skillset.

The position held at Aptar was student Polymer/Lean Engineer. The role was a key aspect of
4th year Mechanical engineering studies as the candidate submitted a Thesis relating to the
project completed there. The candidate was responsible for a process optimisation project
which focused on reduction of machine changeover times using SMED methodology. The
industrial experience was greatly beneficial and exposed the candidate to areas such as
injection moulding and assembly technology, process improvement, standardisation of
procedures, 5S workplace organisation, productivity measuring, operations management,
design of experiments for new tooling and material and more.

Various Kart racing teams


Europe

The candidate is heavily involved as a race engineer/mechanic for various kart racing teams
at international events. The current team that the candidate works for at EuroMax races is
Dan Holland Racing and previous teams include Intrepid Driver Program, Protrain and KMS
North America. The work involved travelling to top level kart race meetings in Europe and
north America and the responsibilities were maintenance of race equipment, data analysis
(Alfano, AIM, PI system), chassis assembly, chassis setup, carburation setup, driver coaching
and logistic work.

regional coastguard emergency helicopter. I gained a good appreciation of the routine
