Introduction to Sealed System and
Typical Schematic Diagram

Traditional ‘open’ heating/chilled systems are provided with a feed and expansion tank, normally positioned above the highest point
in the system. This feeds the system with water, accommodates expansion and replaces losses due to evaporation. However, this
arrangement has several disadvantages:
• Water has to be stored at high level
• Open tanks need a lot of space and structural support
• Air is allowed into the system causing corrosion
• Use of high temperature systems is limited
These limitations led to the design of the ‘Sealed System’ which minimises air intake and corrosion.
The Pressurisation Unit is designed to maintain initial system fill pressures and make-up losses due to water leakages, while the
Expansion Vessel accommodates the expansion of water due to temperature/pressure fluctuations which eliminates the need for a
conventional header tank.
Higher flow temperatures may be used in sealed systems, with larger temperature drops permitting lower water circulation rates,
smaller pumps and reductions in pipework which when coupled with the replacing of the conventional header tank, associated pipework
and lagging all leads to cost-savings.
The BOSS range of sealed system pressurisation units has a range of models including mechanical units and digital units. An addition
to the range is the BOSS Digifiller which comes pre-set to suit cold fill pressures of up to two bar, along with a pre-set expansion vessel
if required. All the BOSS pressurisation units with their varying range of features offer benefits for a sealed system.
The BOSS range of Pressfill Pressurisation Units comprises of four high performance pressurisation models available with varying
features, all compliant with BS7074 code of practice, EMC regulations, machinery and low voltage directives. They are designed for
use on LTHW, MTWH and Chilled Sealed System applications in either domestic or industrial sites.
The BOSS Expansion Vessel range comprises of two types of units. There is a fixed diaphragm style vessel suitable for use on heating
and chilled water systems up to 6 bar pressure and the other is a higher rated vessel with replaceable diaphragm, suitable for use on
heating, chilled and potable water applications for up to 10 bar.

Typical Schematic Diagram

Temporary connection to be
removed and supply pipe
sealed immediately after filling

NB: Pipework from the system to the expansion vessels and pressurisation unit should not be lagged

Where the connection is to be a permanent arrangement, the Water Regulations Guide recommends the use of a ‘type CA backflow preventor with different pressure zones’.
In premises other than a house when backflow risk is more severe, the minimum protection should be a ‘type BA backflow preventor with reduced pressure zones’ (RPZ valve).

Vessel size = system water content + 10% x coefficient of expansion
expansion vessel efficiency
Expansion vessel efficiency = (max. allow work pressure – 0.3 bar + 1 bar) – (initial system pressure + 0.3 bar + 1 bar)
(max. allow work pressure – 0.3 bar + 1 bar)
Please note units must be absolute i.e. gauge pressure + 1 bar.

Basic Sizing Example

System water content = 1000 ltrs Graph 1
Maximum water temperature = 80°C
Maximum allow working pressure = 3 barg – 0.3 barg
Initial system pressure = 10 mtr static = 1 barg + 0.3 barg
Expansion vessel efficiency = 3.7 – 2.3 = 0.38
3.7
Vessel size = 1000 + 10% X 0.03 = 86.8 ltrs
0.38
Use the nearest higher sized vessel e.g. BOSS 100 ltr heating vessel.

Systems Above 5 Bar

The maximum pressure + safety valve setting – 15%

Systems Operating at Above 100°C

The minimum pressure = static height + anti flash margin (anti-flash
margin refer to graph 2). An intermediate vessel will be required.
Graph 2
Intermediate Vessels
To provide thermal protection and optimize the life span of BOSS
Expansion Vessels on systems with return temperatures above 90°C
an intermediate vessel or suitably sized length of steel pipework should
be installed between the expansion vessel and the system return.
The volume is calculated as follows:
90°C ~ 110°C = 15% of system expansion volume
111°C ~ 125°C = 25% of system expansion volume
126°C ~ 140°C = 40% of system expansion volume

Vessels for HWS Applications

To size a vessel for HWS use the basic calculation above.
The maximum operating temperature of the calorifier being substituted
for the highest system temperature and the shut valve head of the
calorifier. A non-return valve should be fitted between the cold water
in and connection point for the vessel.

Sealed System Paks and

Intermediate Vessels

BOSS Sealed System Paks

A convenient package ensuring all the correct fittings are supplied with a BOSS expansion vessel. This results in
a compact and neat assembly for a domestic sealed system. Sealed System Paks are sized in the same way as
standard expansion vessels.
BOSS Sealed System paks consist of a BOSS expansion vessel, filling loop, safety relief valve complete with
gauge, vessel mounting bracket (up to 25ltr) and connecting t-piece.

The sizing of intermediate vessels is dependent on the calculated expanded volume and the respective
flow temperature of the system. Where possible intermediate vessels and the associated expansion
equipment should be connected to the return line to the boiler (coldest part of the system).
