How to Clean Manifold Flaps and EGR Valve 2.0Dti (With Pictures)
astracolli A simple guide to help you to clean the manifold Flaps and EGR Valve on a derv astra ( work done
on a 2.0Dti 2003 Astra)

WARNING, I AND AOC ACCEPT NO RESPONSIBILITY FOR ANY DAMAGE SUSTAINED FROM USING
THIS GUIDE, YOU DO SO AT YOUR OWN RISK

First you need the following:

Tools:
Torx Bits: Sizes E8, E10, E12
Spanners; Sizes 8mm, 10mm
Screwdrivers, Phillips and Flatheaded

Other:

Gasket Sealent
New torx bolts to hold on the lower Manifold/Flaps (Vx Reccomended!)
New Gasket For EGR Valve
Storage Container for screws
Large Tray, (big enough to hold Manifold, WARNING needs to be resistive to Acid)
5 Litres of Strong Degreaser
Carb Cleaner (i got through 4 cans)
Paint Brushes (will get destroyed)
Scraping tool.
Plasters!

Battery Charger and/or jump leads!
Coolant
Fire Extingusher/sand (if you wanna be really safe)
Brick wall to bang your head against!

****************Pic To Help ID Things****************

Fistly, remove Engine cover.
Orange Circle

Then, remove the Throttle Body (black Cirled bit), with the egr being under and to the side of this!

This Leaves you with this View [Ignore the Crack to the manifold]:

The Next job is to remove the EGR valve, Blue Circled Part, this should be held on By Two bolts, and
then come off simply.

IF IN DOUBT CONSULT THE HOW TO GUIDE/HAYNES MANUAL ON REMOVING EGR VALVE, SEE HERE:

NB. The Green highlighted bit in the picture below shows a bit of copper pipe between the two
pipes, this has coolant in it and should be blocked up if possible or coolant goes everwhere!

Once Removed you need to remove the Manifold Itself. 

This is held down by 6 Torx bits, however, the diesel pipes run on top and need removing first, and
these inturn are held
in by four nuts that are wedged just under them and two low down bolts holding the pipes in on the
side of the engine.

Picture shows my very damaged Manifold, but this makes it easier to show you the location of the
nuts. 

Loosen Nuts at the following points (in Red) , this allows the fuel pipes to come off, be careful not

to damage the pipes or you will need new ones, The yellow highlighted bit is the clip holding them
together, 
DO NOT lose this bit as if you do you will have an irritating rattling noise coming from your engine!

The lower nuts are awkward to get to but will come off, be prepared to cut yourself as not much
room in there to move however.

Once you have loosened all the nuts carefully pull the pipes away and put them in a safe place!
They have no real flexibility and you need to get them under the pipe you can see running across
the manifold.

NEXT.

As you have now made access to the manifold much easier for your hands!

You now need to remove the inlet manifold

This is held on with More Torx Bits!

Undo these Torx bits and you will then be able to get the inlet manifold off. It has guide pins and
these may result in it seeming to not be able to come off, quickly resolved by carefully giving it a
gentle bashing with a copper/hide/plastic mallet.

N.B be careful when removing it, making sure nothing can fall into the engine, this includes tools,
screws and just general crap, etc!

You will need to slide it under the pipe stil running across the manifold carefully as to not pull any
pipes out, we now sprayed a liber dosing of car cleaner to loosen some of the dirt before putting it
in the solution.. 

Once this is done remove the gasket and keep it safe!

Next take the Degreaser and poor into container, (i used an unused oil drip tray) and place the inlet
manifold in the solutions, making sure you cover the crap in the solution.

You can then take of the next bit, the manifold flaps, same as inlet manifold there are Torx Bits
holding it in.! Remove Electrical Component on end Vacum Soloneid? (name escapes me lol)

Soaking Manifold Flaps:

i let it soak overnight, and this is best way to clean it, but obviously if you dont have time, leave it
couple of hours and then use paint brush and remove as much of the black tar as you can.

I also put the throttle body in at the same time as well, as the butterfly in it was clogged and not
opening properly, you should have the inlet manifold, throttle body, EGR Valve and manifold flaps
all in solution now!.

After washing in solutions manifold, throttle body and Manifold Flaps were pressure washed off to
remove all the degreaser.

Next we used absolutely loads of Carburettor Cleaner (halfrauds finest) on the parts where the
gasket had been on the car, spraying it on liberally ( we got through 4 cans doing car) and wiping
with an old bit of cotton cloth to get rid of the tar,
making sure you get into the inlets as there loads in there! 

NB, I did an oil change at this point as it was much easier to get the oil filter off now compared to
what it normally is, plus i had minimal to do, as i didnt/dont have new manifold yet!

After the cleaning solution has been washed off you can put the manifold flaps back on!

Remember to put the gasket back on, and use Gasket sealent as well. (instructions on tube)

Putting together is opposite of taking off:

1. Gasket On
2. Sealent on Manifold Flaps
3. Bolt on
4. Soloneid Back on
5. Gasket on Manifold
6. EGR Valve Back on (gasket sealent on joint, new gasket on as well!)
7. Sealent on Inlet Manifold
8. Inlet Manifold on
9. Bolt on Inlet Manifold
10. Reconnect Fuel Pipes
11. Double check bolts on all components removed and replaced so far.
12. Reconnect All electrical plugs that have been unplugged from EGR, Boost Sensor, Soloneids and
Vacum pipe going to soleniod in top hat.
13. CHECK AGAIN, make sure no connections loose
14. Reinstall Car Battery/ Unplug charger

DOUBLE CHECK ENGINE BAY FOR ANYTHINK OUT OF PLACE,
TOP UP COOLANT IF ANY LOST.

THEN, START HER UP. I left injector pipes loose on top fof the manifold (TOP ONLY) and then tried
firing her up, this allowed all air to escape trom the pipework first. however diesel will spray out at
this point so be careful.
As soon as any diesel has sprayed stop trying to start car, and tighten bolts up then restart.

At this point you may get a fair bit of crap out the exhaust start up, so dont do it next to a white
front door lol

And there you go more power, smoother journey!

Status Offline Just to add a couple of things.

Ken Edmonds Vauxhall say you should use new nuts to refit the lower manifold/flaps. As if they come loose they
could very easily go down an inlet port ­ I did.

After completely putting it back together, I left the upper fuel nuts JUST not nipped up. I turned it
over a couple of times, nipped them up and it started instantly. The previous time, when I didn't do
that, it really didn't seem interested in starting.

spectacular.

A gentle bashing with a copper/hide/plastic mallet would be better than levering if possible.

the only time I ran out) I was expecting the 2.0 DTi to do the same. The handbook suggests they
don't and as I said, it really wasn't interested. Leaving the unions loose until diesel's there is very
messy, but it worked.

Status Offline No Probs mate, every little helps at the end of the day!

astracolli yeah, im going to remove levering, we used numerous things to get it off, but as the manifold was
buggered we just wanted it off. and by levering i meant slowly wiggling it back out. (ill edit it)

and we havent got it all back on yet, as my manifold still   hasnt turned up!

However as the EGR is damaged beyond repair, and so is the manifold we could only do upto
AOC Obsessed putting the flaps back on. (its currently in my car boot)

Im going to get more pictures when the new manifold is put back on and put them up and edit it
slightly!!

Only reason sealent etc used is due to the fact that the engine seems to have a sh!t life before me,
the Manifold and EGR have been replaced before (EGR was non VX and er glued on), hence why we
are being a bit more careful (at £205 for a VX one on trade not happy)!

And yep EGR was a pain to remove, that is what caused the split on the Manifold in mine, (hence
why we have used gasket sealent as well).

This is late DTi too, so not Isuzu Engine! (A pain as the haynes manual focuses on the Isuzu engine)

However your input is helpful and i will amend the How­To, as i dont want anyone causing damage
to there engine, i learnt the hard way when people evidebtly touch cars when the dont know what
there doing (glued egr anyone)!

More pics will go up when its finished!
