Vibration Welding
Parts are clamped together at forces up to 8000 lbs.The 100A40 drives voice coils that vibrate the part at frequencies ranging from 180Hz to 240Hz which causes enough friction to melt the plastic and create a weld. To increase efficiency the welder automatically adjusts the vibration frequency to match the natural frequency of the part. Linear vibration welders are used for irregularly shaped parts, while rotational vibration welders are used for round parts. Some machines are big enough accommodate parts as large as 36" x 48" (3ft x 4ft).

Wire Stripping
This particular machine is completely programmable for setting wire length, stripping length and gap widths at both ends (the gap is created by pushing some of the jacket insulation off the end, keeping the wire from being frayed before installation). These machines have earned a reputation as the workhorses of the industry. They have evolved over the years and now incorporate features that make them even more productive and easier to operate than when they were first introduced. These machines can cut and strip more than 4000 pieces per hour! In fact, we use one of these machines here at ADVANCED Motion Controls. We use it to cut wire to length and strip it at both ends. The machine is programmable so you can set the wire length then independently set the strip length and gap widths at either end. To see what gap is, look at the big wire in the image on the right. Torque Tools
The main control box is the heartbeat of the system and is capable of handling a broad array of tools ranging in torque from 2 to 4000 Nm, including right-angle, inline and pistol-grip tools, as well as specialty nutrunners such as flush socket, floating spindle, crowfoot, tube nut and hold-n-drive. Just plug in the tool you need and let the control box do the rest. The interface was designed to be very easy to use. From the control box or a PC the operator can easily program specific torque limits and torque profiles. Active motion control is required to keep antennas pointed at their targets. Tracking stations can follow aircraft or drones to maintain communications and telemetry. Satellite tracking on the other hand doesn't need to be as responsive because the angular speeds are much lower and satellites follow predictable paths, but accuracy is still necessary.

Automated Storage & Retrieval Systems
AS/RS technology maximizes the utilization of vertical space in a warehouse while reducing the labor required to store and retrieve items. AS/RS machines typically consist of a base that operates on a track running up and down a warehouse aisle, and a lift that can reach to the top of the highest shelves. Depending on the needs of the user and the size of the stored items, machines can be designed to work with standard pallets or specialized bins. Separate AS/RS machines are needed for each aisle in the warehouse. An AGV system is a good complement to an AS/RS. The AS/RS pulls items from the warehouse and passes them off to the AGV. The AGV then delivers the bin to the location where the item is needed. These computerized systems also enhance inventory management. The large vertical translation and heavy loads require extended peak current times from the servo drive during lifting and a shunt regulator to handle regeneration during the descent.

Personal Service Robots
These refer to higher value robots not "toy" type robots like automatic vacuum cleaners and web enabled home monitoring systems. Personal Robotics is an emerging market with vast potential. As the population ages and healthcare costs continue to rise it is predicted that personal robots will enable people to live at home longer before entering full time nursing facilities. Servo applications include: assisting patients out of bed, steadying them while entering the bathtub, retrieving objects that are too high or too low to reach, simple cleaning duties and more. Nonservo applications can include: companionship, reminding patients to take their medications, reminding patients of their appointments and patient monitoring with the ability to call for help in an emergency. Robots will first appear in long-term care facilities, but as prices come down they will be seen more in the home.

Deep Sea Submersibles
In this application we control the pan & tilt heads on 4 video cameras, this means we are on 8 axes per submersible. The environmental requirements were very severe since the drives would be in equilibrium with the outside water pressure. At a depth of 6,000m or 8,500psi the drives would experience pressures far outside any environmental envelope we had previously imagined.

Animatronics
CGI (computer-generated imagery) is the technology of choice for special effects but this doesn't mean animatronics have been relegated to obscurity! Star Wars and Aliens relied heavily on animatronics but even recent films such as Jurassic Park and Harry Potter made use of this technology for some effects. Beyond the silver screen, animatronics can also be found in theme parks and museums. Animated characters have a range of complexity from simple on/off motion to sophisticated multi-axis coordination and kinematics. Many of these characters can be seen on theme park rides and shows. Museums use animatronics in dinosaur exhibits where they move and roar at passers-by.

Camera Control (Movies and Television)
Certain camera effects require that the camera is accurately tracked and the motion is exactly repeatable. This is especially important when combining live action with CGI effects. It's already difficult to realistically mix CGI with live actors, but when the camera moves the difficulty increases dramatically. The reason: when the camera moves, the perspective, location, lighting and relative size of the CGI character must change to match the relative movement of the live actors. A servo controlled camera makes it possible to film the scene with or without actors repeatedly and then port the motion into the CGI process to verify that the point of view is correct. Important requirements in this application are repeatability and acoustic silence. Movie directors are very demanding and if unwanted noise gets picked up on the audio track, the offending piece of equipment may be kicked off the set.

Water Features
Anyone who has been to Las Vegas has probably seen the Fountains of Bellagio. The dancing water, light, and sound effects show in the lake in front of Bellagio has become an iconic Sin City visual. It takes a team of 36 engineers to run the show, controlling more than 1,200 water-shooting devices, 5,000 lights, and a sound system cranking out more than 56,000 watts of eardrum pounding music. The computerized system pumps water from the 22 million gallon lake into pressurized tubes that shoot the water in whatever direction they happen to be pointing based upon the intricate choreography. 208 water guns controlled by ADVANCED Motion Controls servo drives make the water appear to dance in time to the music. They pivot and swivel, allowing the comparatively thin streams of water they emit to go up, right and left, and forward toward the street or backward toward the hotel. Water features powered by ADVANCED Motion Controls can also be found in many plazas and other public places.

Automated X-ray for luggage/parcels


Automated x-ray systems are used to inspect the high volumes of luggage and parcels at airports. These systems are installed behind the scenes, in-line with the baggage handling system. They inspect checked luggage (vs. carry-on) and are the fastest in the industry. Machines use Computed Tomography (CT) to analyze material properties to look for matches with known explosives. Suspected materials are displayed on a screen for the operator to determine if there is a real threat.

Weapons Platforms
Most weapons platforms that point a gun, control the azimuth and elevation to aim the gun. However, we are also in applications where the drive is used to power the hydraulic system for the turret on armored personnel carriers (APCs). Guns can be mounted to standard military vehicles such as APCs and ROVs but the can also be installed in modified SUVs for security applications. In the SUV application, the gun retracts into the vehicle when not in use.

Antenna Positioning

We are on a lot of azimuth-elevation applications for antenna positioning. Applications are not limited to just communications, we're even on a non-lethal directed energy weapon for crowd control. Called an Active Denial System (ADS) and nicknamed the 'pain ray', this weapon focuses electromagnetic radiation at subjects up to half a kilometer away. When hit, the victim feels intense burning over the exposed area similar to a light bulb pressed against the skin. Supposedly there is no damage, as the penetration is less than 1/64 of an inch (about where your nerve endings are).

A Reuters correspondent who volunteered to be shot with the beam during a demonstration described it as "similar to a blast from a very hot oven - too painful to bear without diving for cover. For the first millisecond, it just felt like the skin was warming up. Then it got warmer and warmer and you felt like it was on fire.... As soon as you're away from that beam your skin returns to normal and there is no pain.

Hard Disk and Wafer Testing
Silicon wafer probe and wafer handlers. With the chips still on the wafer they are functionally tested using a test fixture with hundreds needles that contact tiny metal pads on the surface of each chip. The probes send and measure signal responses from the chips. Hard Disk tester/analyzers certify that hard disk tracks are within distortion and roundness tolerances. They also make measurements of read/write head geometries. Servo enhanced machines have linear position repeatability better than 0.5nm.

Rapid Prototyping

Radio Surgery
Similar to diagnostic imaging, however the projected radiation is used to destroy cancer growths and tumors instead of diagnosing them. X-rays or heavy particles are projected from many sources and converged to a point within the brain. The beams are not individually strong enough to cause damage, but when the beams meet at the convergence point, the combined energy is enough to destroy the affected tissue. This allows the surgeon to remove diseased tissue without damaging healthy parts of the brain. Before surgery, the tumor must be carefully mapped using an integrated CT or MRI. This ensures that only the affected tissue is treated. Radio Surgery reduces complications and recovery times. Because there is no incision the occurrence of infection, hemorrhaging and damage to surrounding tissue can be eliminated. Some conventional surgeries that require a 15day recovery at the hospital can be treated as an outpatient procedure using radio surgery!

Ventilation (Respiratory)
For obvious reasons patient ventilation is a critical application. Servo drives must be absolutely reliable to work in this application. One type of ventilator uses a turbine that eliminates the need for an additional air compressor which makes it much more portable. The ventilator can move with the patient from the Emergency Room to the Operating Room to Recovery. A custom B12A6 precisely accelerates and decelerates a turbine to ventilate the patient. Another type of ventilator uses small pulses of oscillating air at 3-15Hz that is superimposed on a bias pressure that keeps the lungs open. High Frequency Oscillatory Ventilation provides better flow and gas diffusion while reducing the chance for lung injury. One version of this machine is designed for neonatal and pediatric patients while another version is for adults. A standard 30A8 drives a piston driven diaphragm.

Corrective Eye Surgery
Laser eye surgery is commonplace, but have you ever wondered how it works? The laser points into a set of mirrors that position the laser on an X-Y plane. The mirrors are controlled by a pair of servos, one for each axis of motion. Position accuracy is important but the thing that makes this extremely difficult is the ability to track and compensate for the constant involuntary eye movements of the patient. To achieve this you need to first be able to track the eye, then you need a servo system that is fast enough to respond to the constant changes. These are very high bandwidth systems capable of extreme accuracy.

Resuscitation
Even when rested, it's difficult for a rescuer to perform CPR with good technique. As the rescuer begins to fatigue - usually only after a few minutes - the compression efficiency progressively gets worse. During a heart attack, standard CPR performed by an expert only maintains about 10 percent of normal blood flow! Portable chest compressors are the answer to this problem and have proven themselves to be better at delivering blood flow during cardiac arrest. New technologies have been developed to automate the pumping action during a heart attack that provides blood flow rates near 100 percent! These portable servocontrolled units automatically compensate for patient size and efficiently pump the heart for up to 30 minutes per charge. Many lives have already been saved by these devices.

Solar Farms
This is your typical Azimuth/Elevation application that you may have seen on radio telescopes and other lower quantity projects. The difference here is that the funding is orders of magnitude greater. Test sites can use 100's of servo drives while full sized solar farms use 1,000's. The servo drives are used to position large mirrors so they reflect sunlight into a focused area to achieve very high temperatures. This heat source powers the electrical generation equipment. A typical solar farm produces power in the 100's of megawatts. To maintain the highest efficiency the mirrors need to be accurately positioned which makes this an ideal job for servo drives. Servo drives also make it possible to react quickly and smoothly to put the mirrors into a "safe" position during high winds. A major safety requirement is to always know where the reflected light is directed. For example you would never want the reflected light to pass over a highway or other sensitive area. Without computer safety oversight and servos, this situation could conceivably happen during a maintenance operation.

Wind Power
Besides pitch and direction control on traditional wind turbines, another use for servo drives is for the generation of electricity. Back driving the motor puts the servo drive in a regeneration mode that creates power that can be used directly or saved for later use in batteries. One wind generator uses a large helium filled balloon as the turbine. The servo drives are used to get the balloon spinning during launch while at low altitude. As the balloon lifts into the low altitude nocturnal jet stream (600 to 1000 feet) it no longer needs to be turned by the drives. This is when the drives switch the direction of the torque and begin to capture the regeneration energy. This application generates 10-25kW of power and is targeted for temporary power generation in remote areas.

Fuel Cells
Fuel cells create electricity by reacting fuel on the anode side and an oxidant on the cathode side in the presence of an electrolyte. The fuel can be in the form of hydrogen, hydrocarbons and alcohols. Oxygen is the predominant oxidant and can be taken directly from air. Air going into the fuel cell needs to be compressed and precisely controlled. To do this efficiently, high speed centrifugal pumps similar to the superchargers found on cars are used. The servo drive controls the motor that drives the pump. The servo drive will typically be in Hall Velocity mode and maintain speeds of around 50,000 rpm.

Electromechanical Energy Storage


Also known as regenerative fuel cells, these differ from standard fuel cells in that the reaction can go in both directions. This gives electrochemical energy storage devices the ability to act as batteries to store energy and release the energy when it's needed. In this all-liquid application there is no need for a high speed air pump as with standard fuel cells. Instead, the servo drives are used to control the liquid flow. The high capacity of these devices make them a perfect complement to alternative energy sources. Since wind and solar generators fluctuate throughout the day, an Energy Storage System (ESS) can act as a buffer to maintain power output during low cycles and store power when excess energy is created. In another use, the ESS can reduce the peak of a customer's energy load as seen by the distribution system. This improves utilization of assets on the electrical grid and manages the customer energy demand to average instead of peak load resulting in reduced Maximum Demand charges. Systems range in size from 25kW to 10MW power delivery with the capacity to deliver this power for over 8 hours on a charge.

Robot End Effectors


End Effectors are the tools at the end of robot arms. End effectors include tool changers, grinders, drills, polishers, sanding belts, etc. We've had many successes in this area... Question: Why would a customer want to use servos for a grinding wheel? Wouldn't an AC induction motor do the same thing for less? Answer: A servo controlled grinding wheel maintains the same speed regardless of load. The semiconductor industry has some of the most demanding applications in motion control. A combination of extreme accuracy and precision combined with high throughput, makes for exciting technology. Semiconductor processing can be divided into two parts - "front-end" and "back-end". Front-end refers to the fabrication from a blank wafer to a completed wafer (i.e. the microchips are created but they are still on the wafer). Back-end refers to dicing the wafer into individual chips and all the processes thereafter; such as test, assembly and packaging. AMC controls the motion in both front-end and back-end processes.

Many front-end processes involve spinning the wafer. This sounds easy at first until you realize that the inertial mismatch between the wafer fixture and motor can easily be upwards of 2000:1 for a direct drive system. Wafer Handling / Transfer

Chemical Mechanical Planarization (CMP)


An abrasive process used for polishing the surface of the wafer flat. It involves the use of chemical slurries and a circular (sanding) action to polish the surface of the wafer smooth. Since the whole wafer isn't treated at the same time, the wafer needs to be moved so the next die can receive the image. The machine used to do all of this is called a "stepper" because it does one die or a few die at a time, then steps to the next die or set of die until it has exposed the entire wafer.

Wafer Inspection
This is an optical inspection of the wafer to look for physical abnormalities that will indicate damage in the fabricated wafer. For this process, the wafers must be correctly positioned in front of the viewing lens for accurate optical inspection.

Wafer Probe / Wafer Test
This is the first time in the fabrication process that the chips are tested to see if they work as designed. The chips are still on the wafer and are functionally tested using a test fixture with needles that make contact with the circuits on the surface of the chip. Probes send and measure signal responses from the chips. Chips that fail can sometimes be repaired, otherwise they are marked as failed and discarded after the dicing process.

Dice
This process takes the completed wafer and slices it into individual chips. A circular dicing blade is used to slice the chips. This is an ideal application for servo motion on both the blade control and positioning.

Ball Bump / Flip Chip
A modern alternative to wire bonding, flip chips are mounted "upside-down". Hence the name "flip chip". Instead of wires connected around the periphery of the chip as in wire bonding, an array of "bumps" are formed on the surface of the chip. These bumps are then used as connection points from the chip to the outer package. The advantages of flip chip technology include: Better connections to the chip as opposed to wire bonding where the wires add extra length, capacitance and inductance that limit signal speed. Realism begins with making control devices with force feedback such as steering wheels, control yokes or joysticks. Further enhancements include seat shakers and realistic transmissions (yes our servo drives spin a transmission which forces the user to correctly synchronize the clutch, gas and stick shift). The final ingredient is full articulation of the cockpit which can simulate lateral and longitudinal acceleration as well as pitch and roll. Full articulation isn't just for airplanes, it also produces the sensation of being thrown into the back of your seat when you punch the gas in an Indy car and pushes you to the side when you scream through the first corner in an oval track. In addition to training, simulators are becoming more popular in entertainment. From race car leagues to glorified arcade games we're seeing more and more applications.
