on installation and maintenance of gas dosing injection system
VGDS-PB-4 "FAVORIT"

SG 20.00.00 IME

Moscow 2006

2
1. PURPOSE

The gas dosing injection system VGDS-PB-4 FAVORIT is destined for automatic regulation of gas injection
as a part of the LPG conversion kit installed on the motor vehicles of categories M1, M2, N1, N2 with spark-plug
ignition petrol engines with power up to 125 kW, supplied with a regular distributed petrol injection system, in order
to use the liquefied petroleum gas (LPG) as a motor fuel, keeping the possibility of engine operation on petrol and
providing the automatic switching from petrol to gas upon achievement of necessary engine temperature.
The present system IS NOT destined for installation on motors with direct injection of petrol to
combustion chambers of working cylinders (e.g. Mitsubishi GDI).
The present FAVORIT system is supplied with the electronic control unit (ECU) compatible with the regular
petrol controller having the lower control switches. For defining the type of the switch it is necessary with the
ignition off to disconnect the electrical plug of one of petrol injectors and check by the ohmmeter the resistance
between the terminals of the plug disconnected and the body (-). If the resistance on the both terminals is
(disconnected), then the controller has the lower control switches and is compatible with the ECU of the
FAVORIT system. If one of the terminals is connected to the body (-), then the controller has the upper control
switches and another modification of the ECU is needed.

2. TECHNICAL CHARACTERISTICS

2.1. Object of use.
The system VGDS-PB-4 FAVORIT is destined for installation on the motor vehicles, supplied with the petrol
engines with the quantity of cylinders not more than 4 and the power up to 125 kW.
2.2. Technical parameters.
2.2.1. The working fuel of the system is liquefied petroleum gas according to GOST 25578-87.
2.2.2. The exploitation of the converted motor vehicle is allowed in the macroclimatic regions with
moderate, dry or wet tropical climate in conditions of category 2 according to GOST 15150 at the temperatures
from minus 40

C, at which the excessive pressure of gas at the entry of the system is not less than 0,14 MPa, to
plus 45C.
2.2.3. The pressure of liquefied petroleum gas at the entry of the system doesnt exceed 1,6 MPa.

4. SYSTEMS PRINCIPLE OF OPERATION

At the heart of systems operation underlies the principle of use of the normal operational command of every
petrol injector and the respective processing of the signal of petrol electronic control unit (ECU) by the gas ECU
resulting in control of gas injectors operation. At that the gas fuel feeding is performed to the inlet manifold in
immediate in-place proximity to petrol injectors. The advantage of this mode consists in reservation of all
conditions of motors operation set up by the motor vehicle manufacturer. The strategy of fuel feeding is
conserved automatically (synchronous injection, pair wise injection or any other type of injection, used in
the normal petrol algorithm). Disconnection or emulation of normal sensors is not required, because
during the operation on gas they operate in the normal mode. At this scheme of gas feeding the inlet
manifold is filled by air, not by gas-air mixture as in case of operation of traditional reducer equipment.
Therefore so-called backfires in the inlet manifold due to malfunction in ignition system or to
stoichiometric impurity of operational mixture are excluded. It permits to install the gas conversion
equipment on the motor vehicles with plastic inlet manifolds. At that the dynamic characteristics of motor
vehicle and economy of operation are significantly better in comparison with traditional reducer gas
conversion systems.
In the system FAVORIT the automatic transfer from petrol to gas is realized upon achievement by the
temperature of the cooling liquid of 55C, if the fuel switch is set in the gas position. At that the engine starts
always on petrol, and upon achievement by the temperature of cooling liquid of 35C (or more in case of start of the
heated engine) the remains of gas from reducer are thrown through one of engines cylinders during 7 seconds.
Then the automatic heating of gas injectors is executed till the achievement by the temperature of cooling liquid of
55C or during 2 minutes by time. After that the petrol injectors are turned off and the gas injectors are turned on. If
the engines temperature is within an interval from 55C up to 70C, the gas injectors heating is realized in the
shortened mode during 20 seconds. If the engines temperature exceeds 70C, the transfer to gas occurs after 4
seconds following the engine start thus escaping the gas injectors heating phase.

5. REQUIREMENTS TO EQUIPMENT MOUNTING

5.1. Preparation of the motor vehicle.
5.1.1. The motor vehicle to be converted must be in working condition as regards the operation of petrol
injection system and ignition system. For a proof with the engine heated up to working temperature the following
characteristics must be taken and recorded:
Parameter On petrol before
mounting
On gas after mounting
1. Model of the motor vehicle
2. Year of production
3. Identification number (VIN)
4. Number of kilometres
5. Engine model
6. Engine volume (cm
3
)
7. Engine power (kW)
8. Impulse length of petrol injection on idling (ms)
9. *Correction coefficient of training
10.* Supplement coefficient of training
11.* Coefficient of lambda probe
* in the presence of the lambda probe.

5.1.2. The motor vehicle subject of conversion must have installed a gas tank, a gas filling point and the
main in copper tube M3 6x1 with its end led out to the cowl space of the motor vehicle in the position close to the
place of supposed mounting of the main LPG solenoid valve.
5.1.3. It is necessary to have available a spare gasket of the inlet manifold.
5.1.4. It is necessary to verify the presence of all parts of the system.
5.2. Additional requirements for the conversion centre.
The area where the mounting of the system VGDS-PB-4 FAVORIT has to be executed must be supplied with
the following equipment:
- Electric multimeter with the possibility of voltage and polarity measurements of the on-board network of
the motor vehicle;
- Beam oscilloscope and scanner for definition of length of petrol injectors opening impulse;
- 4-component gas analyzer;
- set of mounting tools;
- compressed air source.
4
5.3. Equipment mounting scheme.
The common scheme of equipment mounting is represented in the Appendix 1.
5.3.1. Selection of nozzles and injectors.
Before starting the work it is necessary to define the necessary diameter of nozzles according to the table 1
and screw them into gas injectors. The tightening torque of the nozzles is 45 Nm. The scheme of nozzles
installation is represented on the Fig. 1 (Appendix 2).

Table 1
Approximate correspondence of nozzles diameters of gas injectors to the volume of engine

Volume of one cylinder, V
cyl
, litres 0,40 0,50 0,55 0,60 0,72
Diameter of the nozzle to install, mm 1,7 2,0 2,2 2,5 3,0
NOTE:
1. Before mounting of every component of the system and assembling of separate units all details,
hoses, tubes and mating surfaces must be cleaned out by blowing in order to avoid the presence
of foreign matters inside the internal cavities of gas system and engine!
2. All components of the gas system must be positioned and fixes in such a way as during the
operation they didnt come in contact with the moving elements (choker drive, pulleys, impellers
etc.).
3. For calculation of the Volume of one cylinder it is necessary to divide the volume of engine (in
litres) on the quantity of cylinders (V
cyl
= V
eng
/N
cyl
)
4. If the optimal regulation was achieved in the position of the potentiometer N. 2 in one of the
extreme limits, try to exchange the nozzles to the adjacent rating from the table N. 1.

5.3.2. Installation of mortise adapters of inlet manifold ATM00.00.01.
The gas feeding is executed into inlet manifold of the engine through the adapters ATM00.00.01 (1 per every
cylinder of engine), which are placed on the minimum possible distance in front of petrol injectors along the course
of air flow, but not farther than 120 mm from the plane of manifold plug and engine head (see Fig. 2 Appendix 2).
At that the distance from adapters to that plane must be equal for every cylinder. To execute this operation it is
necessary to dismount the inlet manifold of the motor vehicle, in which perforations are drilled and thread M8x1 is
cut. The adapters ATM00.00.01 covered with Poxipol of Cold welding glue are screwed into the perforations.
The glue is held until hardening. On the adapters are put the petrol and oil resistant hoses 8x12 of the length not
more than 120 mm. The length of these hoses must be equal on all cylinders. On the other end of hoses the nozzle
of gas injectors are inserted (nozzles along the axe of the injector). The sealing-in of connections is executed by
the clamps 9x14.

5.3.3. Rail installation.
The inlet (side) nozzles of injectors are connected with the outlet nozzles of the rail by the hoses 8x12 and
clamps 9x14. The mounting and fixing of the rail must ensure the vertical (with outlet nozzle downwards) position of
injectors with the maximum deviation from the vertical position not more than 45 degrees in any direction. At that it
is permitted the use of hoses of different lengths convenient for rail mounting. It is desirable to fix the rail on the
inlet manifold by means of plastic clamps. The outlet nozzles of the rail are connected with inlet (side) nozzles of
gas injectors by means of hoses 8x12 with fixing by clamps 9x14.

5.3.4. Mounting of gas reducer.
The gas reducer is installed according to the common mounting scheme (see Appendix 1) in the place easy
of access for regulation and control of output pressure during the adjustment and exploitation of the equipment. It
must be fixed below the liquid coolant level. The reducer must be connected to the engines cooling system in order
to provide the evaporation of liquefied gas. The most common reducer heating connection scheme is its fitting into
the main of passenger compartment heater in parallel to the heater itself by mean of T-joints and clamps taking
part of the equipment kit. It is possible also to connect the heating of the reducer in series to the heating main of
engine inlet manifold or choker, if such a heating is present.
The reducer has a nozzle for vacuum of the inlet manifold. For connection it is necessary to cut the regular
vacuum hose of the petrol pressure regulator, which is usually placed on the petrol rail. The vacuum T-joint taking
part of the kit is inserted into the gap of hose. The vacuum connection pipe of the reducer should be connected
with the T-joint by means of a vacuum hose, which also takes part of the kit.

5.3.5. Mounting of gas solenoid valve.
The gas valve is installed according to the common mounting scheme (see Appendix 1) in the place
accessible for the filtering element replacement, on the minimum possible distance from the reducer-vaporizer.
Connect the valve entry to the end of the gas main (copper tube 6x1) through the brass bicone by means of the
support nipple. Connect the valve output to the input nozzle of the reducer-vaporizer with the copper tube 6x1
through brass bicones by means of support nipples. It is necessary to wind a spring collar of the internal diameter
not less than 50 mm around the main in front of the gas valve entry in order to compensate the effect of vibration.

5.3.6. Mounting of gas filter.
The gas filter is installed according to the common mounting scheme (see Appendix 1) and the direction of
gas flow, indicated by an arrow on its body. It is installed between the reducer and the rail in the place easy of
access for replacement, by means of hoses 10x16 fixed with clamps 16x27.

5.3.7. Mounting of the fuel switch.
The fuel switch is installed on the passenger compartment in the place comfortable for control from the
drivers seat, and is fixed by snapping shut in the perforation cut in the dashboard. The electric cable of the fuel
switch is laid to the hood space of the motor vehicle. The fuel switch electric cable connection (3 wires) is executed
to 3 wires of the same colour, which come from the main electric cable of the ECU, by means of roughing bushes
taking part of the ECU kit.

5.3.8. Mounting of the electronic control unit.
The electronic control unit (ECU) is installed in the hood space in the place where the surrounding
temperature doesnt exceed +85

C. It is fixed to the body by means of two tap-bolts with the electric plug
downwards. The final fixing of ECU must be done after adjustment of the system, installation and sealing-in of the
cable protective cover.

5.3.9. Connecting of the ECU electric cable.
The electric scheme of cable connection is shown in the Appendix 3.
First it is necessary to disconnect the electric plugs of the petrol injectors. Then switch on the ignition, without
starting the engine, and by means of the tester in the constant voltage measurement mode define the voltage
contacts on the petrol injectors connectors. They must have the board voltage of 1213 V. On the second control
contact there will be no voltage applied. On the emulator cable of the ECU there are 4 pairs of plug-and-sockets (4
plugs and 4 sockets), one pair for every cylinder, at that the plugs are not snapped in the sockets. They must be
snapped in the mode that the contact on the red colour wire after connecting of this plug to the socket of the regular
cable of the petrol injectors should be coupled to the feeding contact discovered in the previous testing. The
contact socket of the emulator cable has to be put on the plug of the petrol injector. This operation has to be done
similarly for all cylinders of the engine.

r ed + 1213 V

The mistake in connecting doesnt result in the outage of the equipment but leads to the fact that after
switching to gas the gas injector with the mistaken connection of the feeding contact will not function.

The remaining wires connect in accordance with the scheme in the Appendix 3.
They must be banded firmly to the regular automobile wires.

In case if the system FAVORIT is completed with pre-mounted cables, it is necessary to define by the
method described above which type of cable to apply: direct (VAZ type) or converted (GAZ type).
Connect the socket part of the cable with two plugs to the ECU, without putting on the rubber cover completely.

Attention! During the placing of the electrical cable it is strictly forbidden to position it or its ends
near (less than 100 mm) or in parallel to the high voltage wires of the ignition system. It may cause an
outage of ECU and gas injectors!

6. CHECKING AND ADJUSTMENT

6.1. Checking of sealing-in of the system.
Check the sealing-in of the system by air under pressure 1,6
+0,1
MPa, which must be fed in the gas cylinder
through the fuelling point. Then take away from the gas solenoid valve the terminal plus of the regular cable and
force the opening of the valve by feeding on the terminal plus the voltage from the accumulator. Verify the
sealing-in of all the connections by soaping method. Air leakage is not permitted. After checking it is necessary to
decrease the pressure in the gas cylinder till the atmospheric one, by disconnecting the main tube from the gas
valve, and after that by connecting the tube again.

5
6
6.2. Adjustment of the gas equipment.
6.2.1. Adjustment on idling mode.
Before the adjustment it is necessary to fill the gas cylinder with the liquefied petroleum gas according to
GOST 25578-87. Connect the outlet gas nozzle of the reducer-vaporizer through the T-joint to the manometer on
0,25 MPa for the adjustment of the reducers pressure, which in the initial state is 0,11 MPa excess, and in the
idling mode corresponds to approximately 0,06 MPa absolute (with the choker closed the vacuum in the inlet
manifold is about 0,050,06 MPa). In this case it is a question of differential of pressure on the gas injectors,
because the reducer has a feedback by pressure in the inlet manifold.
Set the controlling potentiometer of the idle opening impulse length in the middle position. The potentiometer
is placed on the ECU between the sockets.
Attach the 4-componet gas analyzer and the scanner.
After the preparatory work set the fuel switch to the petrol position, start the engine and heat it to the
temperature of operation. Then it is necessary to record the parameters according to the art. 5.1.1.

Parameter On petrol On gas after
installation
8. Idle length of the petrol injection impulse (ms)
9. *Correction coefficient of learning
10.* Learning addition coefficient
11.* Coefficient of lambda sensor

* in the presence of the lambda sensor.

After that it is necessary to set the fuel switch to the gas position, increase the frequency of engine rotation
and pass on the gas fuel. At that the engine should begin working immediately, but possible in the non-optimal
mode. With regulating the potentiometer 1 on the ECU set the optimal parameters of toxic components of exhaust
by means of the gas analyzer (the value of the oxygen excess coefficient lambda must be about 1). The rotation
of the potentiometer clockwise enriches the mixture; the rotation counter clockwise makes it poor. Nevertheless the
injection impulse length on gas according to scanner must be commensurable with the opening length on petrol. In
the presence of the catalytic neutralizer it is necessary to be guided by the coefficient of the oxygen sensor, which
value must be about 1 as well.
After the adjustment on the engine idle minimum frequency it is necessary to increase the frequency to
30003200 rpm and check the composition of exhaust. The value of the oxygen excess coefficient lambda must
be about 1. If the working mixture is poor, it is necessary, without changing the frequency of engine rotation, to
enrich the mixture by the potentiometer 2, rotating it clockwise, and bring the oxygen excess coefficient value
lambda to 1. Then it is necessary to reduce the engine rotation frequency to the normal idle frequency and by
means of the potentiometer 1 of the ECU adjust the composition of mixture in the idle mode.
With a sharp opening of the choker make sure that the engine increases the turns smoothly, without
collapses and jerks.

6.2.2. Checking of the driving characteristics of the motor vehicle.
The final checking of the regulation has to be done on the motor vehicle during the motion. The dynamic
characteristics (acceleration time, maximum speed) with driving on the standard quality gas should not worsen in
comparison with driving on petrol by more than 7%. In case of insufficient dynamics or increased fuel consumption
it is necessary to change the pressure of the reducer with the following correction of fuel feeding in the idle mode
according to the procedure of the art. 6.2.1.

6.2.3. Termination of regulation works.
When the regulation has been done, it is necessary to record the parameters in the table of art. 5.1.1., to
take away the manometer from the outlet nozzle of the reducer-vaporizer, to put the protective rubber cover on the
ECU plug, having preliminarily spread on the contact surfaces the oil- and petrol-resistant seal, after all that fasten
the ECU definitively.

7. SAFETY REQUIREMENTS.

7.1. The installation of the system VGDS-PB-4 FAVORIT on the motor vehicles must be performed
according to the technical conditions TU 152-12-008-99 "Installation of the gas equipment on the motor vehicles for
operation on the liquefied petroleum gas (LPG). Acceptance and issue after the installation. Testing of gas fuel
systems".
7.2. Gas escapes from the gas fuel system are not permitted. It is necessary to control periodically the
sealing of joints by soaping method.
7.3. Repair works on the motor vehicles must be executed only with the gas cylinder valves closed and the
ground lead of accumulator disconnected.
7.4. In the feeding circuit of the regular petrol ECU there must be inserted the fuse for the current not less
than 20A.
7

8.3. Change the gas filter every 20000 km of mileage on the gas fuel.
8.4. Change the filtering element of the gas solenoid valve every 40000 km of mileage on the gas fuel.
8.5. The possibility of the emergency start on gas is realized in the system, in case of a malfunction of the
petrol system (for example, at the breakage of the petrol pump). To execute this mode it is necessary to disconnect
the plug of the temperature sensor of the gas reducer, abridge by a copper short the contacts of the plug
disconnected, and isolate the plug, whereupon set the fuel switch to the gas position and start the engine on gas.
Attention! The execution of this mode is allowed only in the extreme cases and at the environment
temperature not less than + 15
