Metal Joining Process


Metal : Is a good conductor of Electricity and Heat, Can be Melted and Shaped.
Material : In any Form Solid stage, Liquid stage (Lubricants,Coolant oil Etc.)
Metal joining is a controlled process used to fuse metals.
Two Separate parts become one Part.
By Using any Technology , two parts to be Connect.

Adhesive bonding
Mechanical fastening
Welding is generally a cost-effective approach to fabricate. It doesn't require overlapping
materials, and so it removes excess weight
Welding also can minimize costs related to extra parts.

Steel: Iron added with Carbon , Stronger than iron, and Better Tension and Compression Properties.
The iron that contains less than 2% of carbon is called steel whereas which contain more than 2% of
carbon is known as pig iron.
You can add various other metals to steel so as to produce alloys that have different properties.
For example:if chromium is added to steel, stainless steel is the product. It is durable and doesnt rust
easily.
Welding is the most economical and efficient way to join metals permanently. It is the only way of joining two
or more pieces of metal to make them act as a single piece
Welding is a metal joining processto Join Two similar or Dissimilar metal Pieces, make a high strength
joint between two or more parts by heating to their melting temperature, with or without the application of
pressure and with or without the use of filler metal. The filler metal has a melting point approximately same
as the base metal.
A good welded joint is as strong as the parent metal.
Welding can be done anywhere outdoors or indoors, underwater and in outer space.
Nearly everything we use in our daily life is welded. So, we also welded with Welding.

Steel Categories
According to the American Iron & Steel Institute (AISI), Steel can be
categorized into four basic groups based on the chemical
compositions:
Carbon Steel
Alloy Steel
Stainless Steel
Tool Steel
There are many different grades of steel that encompass varied
properties. These properties can be physical, chemical and
environmental.
All steel is composed of iron and carbon. It is the amount of carbon,
and the additional alloys that determine the properties of each grade.

Types of Carbon Carbon Steel


Carbon Steel can be segregated into three main categories: Low carbon steel (sometimes known
as mild steel); Medium carbon steel; and High carbon steel.
Low Carbon Steel (Mild Steel): Typically contain 0.04% to 0.30% carbon content. This is
one of the largest groups of Carbon Steel. It covers a great diversity of shapes; from Flat Sheet
to Structural Beam. Depending on the desired properties needed, other elements are added or
increased. For example: Drawing Quality (DQ) The carbon level is kept low and Aluminum
is added, and for Structural Steel the carbon level is higher and the manganese content is
increased.
Medium Carbon Steel:Typically has a carbon range of 0.31% to 0.60%, and a manganese
content ranging from .060% to 1.65%. This product is stronger than low carbon steel, and it is
more difficult to form, weld and cut. Medium carbon steels are quite often hardened and
tempered using heat treatment.
High Carbon Steel:Commonly known as carbon tool steel it typically has a carbon range
between 0.61% and 1.50%. High carbon steel is very difficult to cut, bend and weld. Once heat
treated it becomes extremely hard and brittle.

The SAE-AISI system then classifies all other alloy steels using the same four digit :index as
follows:
First Digit Indicates as below:

1- Carbon Steels
2 - Nickel steels;
3 - Nickel-chromium steels;
4 - Molybdenum steels;
5 - Chromium steels;
6 - Chromium-vanadium steels;
7 - Tungsten-chromium steels;
9 - Silicon-manganese steels.
The second digit of the series indicates the concentration of the major element in percentiles (1
equals 1%). The last two digits of the series indicate the carbon concentration to 0.01%.
Example:
SAE 5130 indicates a chromium steel alloy, containing 1% of chromium and 0.30% of carbon.

Alloy Steel:
To meet the Specific Mechanical or Physical properties ,
one or more alloying elements to be added in to the Steel.
Major Alloying Elements are Cr,Mo,Ni and Si etc.( In the
range of 1% 50%)
If we add Cr- Improve the Hardness and Corrosion
Resistance.
Mo Improve Toughness
Ni Improve Corrosion and Toughness.
Si- Improve Strength and Magnetic Properties
Divided in to Two Groups : i) Low Alloy Steels and high
alloy Steels

Stainless Steel:
Stain means : Marks,Colours or Rust that cant be removed Easily.
Disadvantage of Mild Steel: If we will exposed in to the Air or
Moisture , Mild Steel get it Rusted and it is not Strong as compared
with Weight.
Stainless steel (Inox Steels)- A steel alloy with Min. 10% Cr. It
does not readily Corrode or rust.
Types of Stainless Steels:
1) Austenitic Stainless Steel
2) Ferritic Stainless Steel
3) Martensitic Stainless Steel

1) Austenitic Stainless Steel : (200 and 300 Series)
Min. Cr 16%
70% of the total usage of SS.
E-304L(18/8 Type ie means 18% Cr- 8%Ni) Grade commonly used in Kitchen
Equipment, and E-316L(18/10 Type) Grade used in Marine Application.
2) Ferritic Stainless Steel : ( 400 Series)
Less Expensive,
Less Corrosion Resistance because of the lower in Cr-Ni content.
E-410 (13% Cr Steel) and E430 (17% Cr Steel)
3) Martensitic Stainless Steel:
Extremely strong and Tough and Highly Machinable but very less Corrosion
Resistance.
It can be Hardened by Heat Treatment.

4) Duplex Stainless Steel:


Having mixed Microstructure of Autenitic and Ferritic.
Usually 50/50 ratio in commercial alloy the ratio will be 40/60.
Twice the strength and Corrosion Resistance of Austenitic Stainless
Steel.
Used for Piping application in Oil and gas Industry, Offshore Plat Form.
Depends on the Cr- content it can be divided in to Four Types:
Lean Duplex,
Standard Duplex (22%Cr ) E-2209-16 Betanox-4462
Super Duplex (min. 25% Cr) E-2553-16 Betanox-2553
Hyper Duplex.

An electrode is a metal wire that is coated. It is made out of


materials with a similarcompositionto the metal being welded.
Types Welding Consumables:
Consumable Type : (for SMAW) In the Form of Covered
Welding Electrodes.
Continuous Welding Consumable(CWC): in the form of Wire, For
TIG/MIG/SAW Process.
Electrodes need to be stored in a moisturefree environment.

SYNTHETIC & NON SYNTHETIC Electrodes
the Carbon and Alloy Steel electrodes are all having Mild Steel core wire with an extra addition of
elements like, Manganese, Chromium, Nickel, Molybdenum etc., where ever required in order to
meet the chemical, mechanical, impact properties.
Similarly most of the Stainless Steel electrodes have SS(18Cr&8Ni)core wire,and additional alloy
content through flux covering to meet E316(19-13-Mo), E309(25-12), E310(25-20)like
requirements.
Electrode core wire same like base Material
They are all grouped under non synthetic electrodes. It will works only in DC(+).
Mild Steel core wire and all alloy addition comes through flux covering only and are called
synthetic electrodes. They work both on AC & DC (+)

Covered Welding Electrodes


Sweden Industrialist Oscar Kjellberg, Founder ofESAB, in 1904, andKjellberg
Finsterwalde, in 1922. He invented the coated electrode used inmanual metal arc

welding, by dipping a bare iron wire in a thick mixture of carbonates and silicates.
Molten Metal absorbsoxygen and nitrogen, and becomesbrittleor is otherwise
adversely affected.
A slag cover is needed to protect molten or solidifying weld metal from the
atmosphere. This cover can be obtained from the electrode coating.
The coating protects the metal from damage, stabilizes the arc, and improves the
weld.

Major Four Welding Process Used in Industries are:

1) SMAW/MMAW: (Manual Metal Arc Welding/Shielded Metal Arc Welding)


Manual Welding ,

Welding process where a coated consumable electrode is used to lay the weld
2)TIG /GTAW (Tungsten Inert Gas/ Gas Tungsten Arc Welding):
Manual Welding (welder has to use two hands to weld)

Inert Gas (Argon,Co2,Helium),It Provides the Protective Shield of Arc and Molten Metal.
Non-consumable tungsten electrode to produce the weld.

TIG welding is the most difficult of the processes, it produces the highest quality weld. TIG
welding is mostly used for critical weld joints

3) MIG/GMAW : (Metal Inert Gas/Gas Metal Arc Welding) Process:


Semi Automatic Type( Automatic Feeding of the Filler Wire)

Arc Welding Process, which arc was shielded by Inert Gas (Co2,Ar,He).

Consumable of Filler Wire having the Similar Composition of Parent metal, and it continuously feed from
the Spool to the Arc Zone. The Arc Heats and Melts both the Edges ( Filler Wire and Weld Joint).Fused
Filler Wire material supplied to the surface of the Parent Metal, fills the Weld Spool and Forms the
Joint.
4) SAW (Submerged Arc Welding (SAW) Process:

> Fully Automatic Type ( Both Wire Feeding and Arc Produced are Controlled by M/c)

>SAW Process involves the formation of an arc between a continuously fed electrode and the work piece.

> Function of Flux, which generates a protective gas shield, also be used to add alloying elements, protects
the weld zone.
> A shielding gas is not required.

> Arc is not normally visible during welding.

Covered Welding Electrodes:
An electrode is a metal wire that is coated. It is made out of materials with a

Typical Characteristics :
AUTOMIG 70S-6 is a mild steel solid wire to provide high quality welds on carbon steels. Uniform
copper coating, smooth feeding, stable arc and minimum spatter under optimum welding conditions.
It is designed for use with various gas mixtures such as 100% CO, Ar/CO or 98/2-Ar/O. The higher
level of de-oxidizers makes it suitable for applications where dirt, rust or mill-scale is present.

E-Cu Sn-A Bronze :


Core wire Is Phosphore-Bronze ( Copper -93%,Tin- 6%, 0.2% Phosphore)
welding of Copper or Bronze to steel.
Due to high heat conductivity of copper alloys,pre-heat of 260 to 370 degree C recomeended and Maintained
throughout the welding Process for heavy section for Thin section Pre-heat is not required.
Cast Iron where a machinable Deposit and colour matching is not necessary. Eg Ship Propellers,Bearings,
Bushings, Impeller,Blades,Brass,Disimilar Steels , MS to Phosphorus,Bronze and Brass.
